Each year, hundreds of individuals face severe injuries or even death due to glass breakage. These incidents can occur in myriad settings – from the seemingly safe confines of a shower to public spaces like storefronts and sports facilities. The consequences can be catastrophic, transforming a seemingly intact pane of glass into a chaotic, deadly shower of shards in an instant.

As an expert witness involved in numerous such cases, I’ve observed a disturbing pattern: many of these failures stem from pre-existing, often overlooked damage.

Consider these real-world scenarios:
  • A large bathroom mirror suddenly detaches, shatters, and injures an unclothed occupant.

  • A storm window, dislodged by wind, strikes and injures a city worker.

  • A hotel guest suffers injuries when a shower door shatters mid-shower.

  • A bicyclist tragically dies after falling through an untempered storefront window.

  • A woman sustains severe lacerations after falling against untempered storefront glass.

  • Glass in a sports facility breaks, posing a significant danger to spectators below.

  • A woman perishes after falling through a hotel window wall.

  • A student is seriously injured when his hand and arm penetrates a wired glass door pane while he is playing basketball in a high school gym.

In many of these instances, the glass appeared to “give way” without warning. This highlights a critical, yet under-researched, area: the impact of pre-existing damage on glass integrity.

How much does a bullet hole weaken glass? How significantly does a chipped edge compromise a pane’s strength? The answers to these questions are far from clear, indicating a critical gap in our understanding of glass failure mechanisms.

The Hidden Vulnerability: Pre-existing Damage and Its Impact

The glass industry is well aware that even minor pre-existing flaws can dramatically compromise the resistance of glass to breakage. A scratch, a small hole, or edge damage can significantly reduce the glass’s structural integrity, making it far more susceptible to sudden glass breakage.

A typical example of this principle is seen during the glass fabrication process itself. Glass isn’t truly “cut” in the traditional sense; instead, it’s scored or scratched to a shallow depth. Applying pressure at this score line then causes the glass to readily and cleanly break along the weakened path. This demonstrates how a seemingly minor surface imperfection can dictate the direction and ease of fracture.

Equally critical is the propensity for glass breakage when there’s damage at the edge. For this very reason, rubber setting blocks are almost universally used during glass installation. These blocks prevent the glass edge from coming into direct contact with harder frame materials, which could easily chip the edge. A chipped edge significantly weakens the glass, increasing the likelihood of catastrophic failure.

External Pressures and Crack Propagation

Various pressures can be applied to glass, whether from wind forces, direct impact, human contact, or thermal variations. These external stressors appear to significantly accelerate the propagation of cracks through glass, transforming a minor flaw into a widespread fracture quickly, or sometimes slowly.

The direction of the applied pressure also plays a crucial role due to the complex interplay of tension and compression within the glass when it bends. In glass cutting, the glass is typically bent away from the score mark. The score is thus placed in tension. In a real-life application, bending the glass away from a scratch in the glass could accelerate breakage.

Glass Fractures Release Energy

Glass fractures occur to release energy in the pane. The speed of crack propagation tells us about the amount of energy that is being released. Thermal stress breaks can start along a glass edge (or at a weakness at the glass edge) and then proceed a few inches at a time as each daily thermal cycle comes along. Impact breaks tend to break quickly to rapidly dissipate the force of the impact. Tempered glass is like a tightly wound spring, so when it is compromised, the breakage is catastrophic and occurs at breakneck speed.

Glass is a Brittle Material

Glass is very strong, until it isn’t. Such is the property of a brittle material. When stressed, it may bend a little, but if the stress exceeds the glass’ ability to withstand it, crack! Finding that moment of breakage has been the subject of many calculations, studies and tests. One fact is clear: Intact, pristine glass is stronger than the same glass with a tiny chip at its edge or scratch on its face.

Chips, Scratches and Flaws are Stress Concentrators

Chips, flaws and scratches act as “stress concentrators”. To best understand this, take a piece of paper and pull two corners away from each other. Let’s say it takes 10 lbs of force to tear the paper. Now, on a fresh paper add a small cut along the edge, then pull again. You will see that the paper tears with less force than the untorn paper. The tear acts as a “stress concentrator” wherein the pulling forces tend to focus onto the very tip of the tear, causing it to tear yet more. Glass behaves similarly. This is why the glass industry goes to great lengths to fabricate, handle, ship and glaze glass with the greatest of care to avoid damage to the edges and surfaces.

Identifying the Cause of Dangerous Glass Breakage

The inherent unpredictability and rapid nature of glass failure, especially when influenced by pre-existing damage, underscores the need for thorough investigation.     We both follow the same route in glass pathology.
    I am based in the UK and travel extensively due to the lack of experts in the field of fenestration. Having read your note, it is refreshing to see others that recognize the limits of glass and the impacts that can cause failure. It is not just a pane of glass but much much more as it is now being used as an engineering component in buildings which bring a whole new set of issues.

One is my witness interview after a car window spontaneously exploded in a grocery store parking lot due to being bedded against debris from a prior piece of glass a few days earlier. There are many studies linking blemishes with statistical strength, which resulted in glass quality standards setting certain criteria, which In turn depend on location on a glass pane , and not just for aesthetic. I.e. this picture http://www.facade-doctor.com/fea%20copy.jpg shows the tensioned areas (of four edge supported pane,) where the glass is most vulnerable to scratches. Some self-professed glass experts, whom I met on related insurance cases, universally pointed out to the glass center but seldom knew about the tensioned areas in glass corners. Glass tension areas are different depending on support mode. This can be determined by F EA simulations. Also, glass strength is specified by number of breakage per thousand. For example seven panes of the typical fully tempered glass is normally expected to break out of thousand. You would need to break a lot of glass for your research…
